You don't even need the grey shape. Just the masked image is causing issues with Acroread (and convert).

+1 This is a good suggestion. I missed a key point in my question---the captions come too close to each other if I take such an approach. Perhaps I can tweak the caption width.... I didn't think of that last night.

To avoid copy and paste, you could make a separate .tex file where you define a bunch of macros like \def\hypothesis1{Ice melts faster than wood} ... \def\hypothesisN{....} Then you could use the macros in both places.

One thing that you asked about which wasn't answered is your question 1. I think the problem is that you're specifying lengths and sizes it terms of pt. Maybe if you use em units your commands will scale with the current font context. Can somebody answer this part of his question directly? I think it's interesting.
